Took apart the angle gear and collar sleeve today. I had assumed it was the collar sleeve that was the issue so I had the replacement kit. Mechanic friend tells me the collar sleeve is fine, photos confirm it is. Angle gear shaft looks good too. So is it an internal angle gear issue? VIDA shows no issues for the Haldex pump or anything. I replacement the pump temp/pressure sensor last year.

What else can go wrong to eliminate your AWD?
 
As a someone who replaced a angle gear last week I'm really not sure that your "collar sleeve is fine" and especially "Angle gear shaft looks good too". On my 2006 sleeve was stripped flat but angle gear appeared to be OK but only on first look.. when i zoomed on pics I realized that only top of the shaft is OK, but below it was wore up almost completely. Let me know if you want pics.. for now just grab the flashlight and look again...

the possibility that it's internal problem is slim.

You could be right, I'm not there personally to see it tonight but the photo made the collar sleeve look good.

I'm just really hoping it isn't the angle gear. I was planning on welding the sleeve.

when the car was on lifts did you see if all 4 wheels were moving when your put it in 1st gear? or when the Rs off spin the front wheels and see if the driveshaft is moving? could also be the AWD pump that's gone bad, also see if you need to top off the haldex oil.
 
Rear wheels do not turn when in gear with the car on the lift.

Better sign is to look to see if the prop-shaft is rotating. Remember, the R is a Front-wheel car to begin with, and your rear wheels will not turn unless the haldex oil pump in energized and the haldex wet pack clutch is charged with hydraulic fluid from the pump.

I thought I needed one a couple yrs ago and when shopping around found plenty of good used AG's @ ~ 4-500 (that come from XC's not R's!) w/ very little spline teeth wear. Weld just seems so permanent but maybe not the PITA I imagine it would be...

Took three pressure sensors replaced under warranty before they finally admitted/realized that the DEM was at fault. Replaced the DEM and all has been well since then 70k miles or so ago. In my case, the "Anti-skid needs service" message displayed each time and loss of AWD resulted.

Be careful when you weld the sleeve.
If you do not set the depth properly, you could end up with oil coming from the transmission and leaking past the splines as noted in this post.

My sleeve was a hard press fit to put on the transmission even though I cleaned and lubricated the shaft. If the sleeve is welded to the angle gear and it binds up on the transmission shaft while installing the angle gear, there will be a high pre-load on both shafts which could damage the bearings in the transmission or angle gear.

Didn't end up welding the sleeve.

Last night got it all back together again and confirmed the driveshaft turns when lifted and in gear. So I guess that isolates it to the rear?

I don't think it's the DEM, don't have any Anti-Skid messages or anything. When I get it home I'm gonna read the codes again and see if I missed anything.
