Got a v5 tune and loaded. No limp mode this time, but max boost pressure I hit (at 40% throttle) was 19psi :oops: Waiting for Hilton to get back to me if that’s normal / to be expected.

Question - the MAF engineering unit is kg/hr, right? (Too lazy to check VIDA). I’m trying to correlate g/s MAF to approximate HP.

Did a drive with the TCV electrical disconnected. Boost pressure was around 9 psi, so the wastegate is functioning.
Expecting to get a new rev of the tune from Hilton to try.

Quick update:
I've been trying to figure out what was putting the car into limp mode (no boost but no codes), and I finally caught it while doing a data log. Turns out it was caused by overboost.

I have replaced the MAP/boost sensor to eliminate that possibility, but that did not fix it.

I have tested the wastegate adjustment, and the wastegate actuator starts to move at 5psi, which is close enough to spec (4.5 psi).

Hilton has provided me with an updated tune to control the wastegate better, so hopefully that will resolve it. Then I'll finally do a WOT run!

It's crazy how much more power the car has at partial throttle. I have been driving it now for 6 months with only partial throttle and it still has more power than stock at full throttle.
More torque, right where you need it.

Hey everybody, been a while since I've been on here. All the back and forth on tuning was a little frustrating (lots of technical issues with getting the log file to work properly). I did end up getting the tune driveable. I mostly lost interest, and I've just been driving the car as my DD.

Lately, I started getting a lot more 'tick, tick, tick' noise (actually a lot louder than a tick...) that you'd expect from an exhaust leak. The connection between the turbo and downpipe didn't look great, so I took that apart, new gasket, one new stud, new copper nuts. That didn't fix it.

The exhaust smell is pretty bad now, and last night I checked the exhaust manifold nuts. IF you read the rest of the thread, you know that one of my exhaust studs was already broken (cyl 5 - end of the manifold). Well - wouldn't you guess it, the stud at cylinder 1 broke off right at the block, too.

So, my next step is to either remove the cylinder head and get the studs extracted and threads repaired, drop in an entire different engine (B5244Tx probably), or donate this car and be done with it.

I'm leaning towards removing the head and repairing. I have a machine shop at work and they can easily handle the repair for me. The problem will be the downtime of having my DD out of commission. I may end up buying another DD so that I can take my time with this.

On the plus side - the AW51 transmission seems to be holding up fine with the increased HP/Torque. I still have the torque limit in 1st and 2nd gear. I have been doing periodic trans drain and fills.

Update - the exhaust leak has gotten worse and it’s not drivable any longer. I don’t have time to fix it right now, but I’ve got another DD for now and will hopefully have the time to fix later this winter.

Quick update:

My 2006 XC90 is at the shop for them to (hopefully) remove the broken exhaust studs and get it back on the road. They're going to try welding a bolt/nut on first. If that doesn't work, off comes the head. If the head has to come off, I'm sure I'll end up with a big list of 'while I'm in there'...

I'm ordering a new prop shaft and sourcing a replacement angle gear. If I'm going to get this thing back on the road, I'm going to do it right! I'll also have to replace the angle gear collar sleeve (already have the parts) and service the AOC and rear diff.

Hoping to have all of this done in the next month.

I have some cosmetic issues to handle once it's back on the road. I need to replace all of the window trim (chrome/rubber), which looks expensive. If anyone has suggestions for the best place to source that trim, please share! I also need to replace the driver's seat foam and repair some busted stiches.

After all of that is done, I will probably find someone to finish tuning the engine.

Nice update!

Ironically, also for someone’s 2006 2.5t, I went to a local place where they had a yard full of P2 Volvos and removed window trim from another XC90. Otherwise brand new can be costly.

Looking forward to your progress and videos. Spring will be here soon.

Hey @ChitownV one other thing I would like to do is a headlight upgrade. I don't really have the time to mess around with splitting the headlights and retrofitting HID's or LED's. Have you ever come across any complete 'drop in' projector headlights for P2 XC90s? I have searched and haven't found anything other than the factory projectors.

Unfortunately, I have not. There are headlight services where they will do the retrofit on an assembly, but those will of course cost much more.

Update - it lives!!!

The machine shop at my work was able to get the broken studs out without removing the head, and it’s all put back together now with no exhaust leak!

Now to fix the AWD and get some improved lighting…

Alright, a few more updates:

I have new LED projector lights coming (separate thread about those).

I had been having some annoying exhaust rattle, and I was able to get under the car yesterday and take a look. The exhaust hanger for the EST downpipe was contacting the heatshield and the body, so I decided to cut a little more off that hanger.

Cutting through stainless steel is always fun! A few saw blades later and I had decent clearance and no more rattle!!
