Do a search of the XC90 forum. Search on things like "painted bumpers" or "painted body molding". Search message bodies and include the archives.

This was a hot topic a couple years ago - I recall a couple members had this done (and one dealer posted pictures of a car on their lot that had this done).

We have done quite a few cars over the years.

To color key an entire XC90 runs @ $2500.

How do you paint the black trim pieces around the wheels and the bumpers? Do you have to sand them to make them smooth like regular body panels?

Yup. Everything gets sanded down and painted. When we are done, it looks just like factory.
The V8's are cheaper and easier to do since the door handles and door moldings are already done.
The door moldings always get replaced on the 5 cyl since they don't survive the removal process.

much as I hate the black plastic - I think i'd spend $2.5K on a set of 19" Heicos first. Of course we have a dark car so the moldings don't stand out as much...

For the same reasons, I was deciding between black pearl and titanium grey and found titanium grey to be a closer match to the plastic trim. Although it would have been nice to get the 2007 changes with more body colored plastic and aluminum rails for the V8.

It is a friggin shame that we have to correct Volvo's styling deficiences though.
