I have a nasty exhaust rattle. I popped into the dealership today to take a look - the outer skin/cover of my resonator is coming loose (not sure why, but there is an outer skin and an inner skin). Looks like the welds on the outer cover rusted through, so the cover is just coming loose (is in good shape other than for the welds) . The rest of the exhaust looks to be in decent shape.

I was amazed that the majority of the exhaust is one huge piece!

Dealer provided me with three options:
1) Replace the entire cat-back exhaust (very expensive).
2) Replace just the resonator. This is less in parts, but more in labor as they have to cut out the old and weld in the new. Less $ than option 1), but still quit expensive.
3) They can remove the outer skin of the resonator for less than 1 hour labor.

Has anyone else been through this?

Any downsides to removing the outer skin from the resonator?

Are there any after market exhaust products for the XC90?

There are many independent muffler shops in every town that can fix the existing one. I can give you a couple of names in LA.

Why not just have them tack weld the outer skin to the inner skin in a few places? I would not just remove the outer skin, as the outer sking probably serves as a heat shield.
